Poly Mailers vs Paper Mailers
Cost, weight, protection and disposal compared honestly — including where the paper option genuinely wins and where it does not.
Updated Sep 2, 2026
This decision gets framed as plastic versus paper, which is not quite the right question. The useful question is: what does your product actually need, and what can your customer actually do with the packaging afterwards?
Cost per parcel
Poly wins clearly. A plain poly mailer costs a fraction of a padded kraft mailer of comparable size. At a thousand parcels a month, the difference is real money. Recycled poly sits between the two — a modest premium over virgin poly, well below paper.
Weight
A 9 × 12 in poly mailer weighs around 11 g. A padded kraft mailer of similar capacity is around 32 g. On a carrier with tight weight bands, that 21 g can push a parcel into a higher band and wipe out any other saving. On flat-rate services it is irrelevant. Check your own rate card before assuming either way.
Protection
Plain poly gives you a tear-resistant skin and nothing else. Padded kraft gives you a few millimetres of honeycomb cushioning. If your product is soft — folded garments, textiles, most accessories — the cushioning buys you nothing. If it is semi-rigid or has corners, padding matters.
Disposal
This is where paper genuinely wins, and it is worth being precise about why. A kraft paper mailer with a paper honeycomb liner is a single material: it goes into kerbside paper recycling with no separation. A poly mailer goes into soft-plastic film recycling, which in most countries is not kerbside and requires the customer to make a deliberate trip.
Note that a bubble mailer is not a paper mailer for these purposes — the kraft outer is bonded to a plastic bubble lining, and the two have to be separated to recycle either.
The honest summary
| Poly | Recycled poly | Kraft paper | |
|---|---|---|---|
| Cost per unit | Lowest | Low | Highest |
| Weight | Lightest | Lightest | ~3× heavier |
| Cushioning | None | None | Yes |
| Kerbside recyclable | No | No | Yes, in most areas |
| Virgin plastic | Yes | Reduced | None |
How most businesses actually decide
If cost per parcel is the binding constraint, poly — and switching to recycled poly is the cheapest meaningful improvement you can make, because nothing about your packing process changes.
If your customers open the parcel and form an opinion about your brand from it, kraft paper mailers earn their premium. If the disposal story is central to your positioning, look at compostable mailers — but read the certification carefully first, because industrial composting is not something most consumers can access.
